Direct thermal vs thermal transfer: which label stock do you need?

Use direct thermal for shipping, weighing and short-life logistics labels where no ribbon and fewer consumables matter more than image life. Use thermal transfer whenever the barcode must stay scannable beyond about six months, or where heat, sunlight, oils or plasticisers would darken or bleach a direct thermal coating.

How each process behaves in the field

Direct thermal prints by heating a chemical coating on the paper. That coating keeps reacting after printing — sunlight on a warehouse dock, a hot vehicle, or contact with a PVC sleeve can turn a label grey and unreadable.

Thermal transfer melts a ribbon onto the surface. Wax ribbons are cheap and suit paper; wax/resin resists smudging; full resin on a synthetic face survives solvents, steam and abrasion.

Cost comparison over a year

Direct thermal stock costs slightly more per square metre than plain paper but removes ribbon purchase, ribbon changeovers and ribbon waste. Thermal transfer wins when reprints, unreadable barcodes or compliance rejections are on the table.

When to move to a protected or synthetic thermal face

Protected (top-coated) direct thermal adds a barrier layer against water, oils and light abrasion — a good compromise for chilled food and fresh produce. Direct thermal synthetic film goes further, for laboratory, chemical and outdoor logistics where the label is exposed but the printer is still ribbonless.

  • Chilled or wet cartons — protected direct thermal.
  • Chemical drums, lab vials — direct thermal synthetic or thermal transfer PET.
  • Standard parcel and pick labels — economy direct thermal.

Frequently asked questions

Can I run direct thermal stock in a thermal transfer printer?
Yes, but the ribbon will not adhere well and you gain nothing. Switch the printer to direct thermal mode and remove the ribbon.
Why did my direct thermal labels go black in storage?
Heat, sunlight or contact with plasticisers such as PVC shrink film. Move to a protected direct thermal or a thermal transfer construction.
